    Westfield 2L Zetec :D

    Well I started this project in 2006 and its still a work in progress. Here is the original thread: http://www.sxoc.com/vbb/showthread.php?t=231035 (please don’t bump the old thread and if mods could close it please)

    I thought I would start a fresh one with a few more constant updates lol.

    The plan is to finish the build before my sister’s wedding on the 30th July! The odds are against me but gonna do my best

    The original plan was to use a SR20DE engine I had from my Silvia project but due to compatibility issues it was a lot easier and cheaper to use a 2L Zetec. Managed to get the engine and gearbox from a chap who works as Morgan cars in Malvern, the engine was an ex development engine, had never been run and was used only to size it up.



    I decided to not use the injection side and the engine is now running a set a twin 45 Webber carbs with Dunnell manifold and management system.



    The gearbox and diff are from an XR4i. The gearbox is using a bell housing from a Granarder, we did this as it moves the starter to the other side and runs a cable clutch! This is a lot easier to work with.



    The rear driveshaft’s had to be custom made due to running the more modern XR4i diff and the car being designed for a more classic pinto setup, with push in shafts at the hubs and bolt on at the diff. This was done by a local engineering firm who have been very helpful thought the project so far.



    We had a lot of pissing around with the engine and gearbox mounts as the chassis was designed for the pinto but with the angle grinder we soon managed to alter the mounts and weld them in place! Also a few structure bars had to be cut out from the chassis to make the engine fit but they will be replaced once the exhaust is in and we know where we have room.

    Once the engine was in the project was put on hold for a while due to my job not being secure! I had thought about selling the car but was convinced to just put it on hold until funds became available.

    Over the next few years I brought parts as I could afford them! The brakes were first on the list with a set of reconditioned Cortina callipers at the rear with new pads and disks and some new front sierra callipers with grooved disks and green stuff pads at the front. Braided hoses and brake pipes had already been fitted by the previous owner.





    With the brakes working the next was the fuel tank and pump! The tank was brought new from Westfield and the pump had already been supplied. This was an easy fitment to do as all the fittings where included with the kit and mounts already on the car.



    With the rear end now complete it was now back to the engine bay. The next things to look at was the alternator, had to fabricate a alternator bracket (thanks dad) this hold the original Zetec alternator, it is a lot bigger than needed but it was a new one with the engine so thought best use it and I’m not overly worried about the extra weight lol.



    Looking at the starter I had managed to get a sierra one but this was a large starter and did not fit as it interfered with the sump! I had thought about getting a smaller starter but with people telling me horror stories about hitting the sump and loosing oil I decided to look at replacing it with a shallow sump.
    There was quite a few available and not a lot of difference in price but I decided to go for the Dunnell one, this was one of the most expansive but it was designed for the lager starter that I already had and used the original oil levels so not pissing around with marking the dipstick etc....
    This has taken a while to get sorted due to money and time but I have sent the original off now and I’m expecting the new one middle of next week

    Next was the radiator we had to make up some brackets but this was not to challenging and managed to find a use for an old fan from my old S15





    That’s all up to date so far. Have more pictures to add but need to get them uploaded.

    Managed to get round to fitting the new modified sump well please when it finally turned up a week late but they have done a good job and it fits nicely and I was able to fit the starter also



    I also managed to get an original Westfield exhaust manifold so after a 300+ mile round trip i managed to get it fitted also. The chap also gave me the rest of the system for free as the cat was no good but as my car don’t need a cat I have cut the end off the silencer and removed all the crap inside I am putting some stuff inside the exhaust to try keep the noise level down! This is only a temp measure until I can afford to replace it.



    I have also sorted the wiring kit out on the rear, the fuel sender and fuel pump and all connected and the only lose wires are for the lights.



    The main tub is coming down to the workshop on Wednesday as we need to get the scuttle on so we can mount the management system and sort the wiring out for the clocks and switches

    Bit of an update! Over the last few weeks we have been fitting the main tub of the car so went from this:



    To this:



    Fitting it was no fun being fibreglass it’s not a perfect fit! But we shifted it around and got everything within about a 5mm difference and it’s come out very well

    Next was fitting the bulkhead! This was fairly strait foreword as it had locating lugs but we also had to fit the heater and wiper assembly before be bolted everything down.
    My dad was worried that the fibreglass might not be strong enough so he made up a bracket the bolt the wiper motor to the chassis and then made another support bracket for the heater so everything is solid in the car and puts less stress on the bulkhead



    We have been playing with the exhaust as well; cut it open removed the cat and stuffed it with some exhaust stuff! It should help to quieten it down a little. Its been welded back up and does not look to bad! Once it’s been painted black again and with the exhaust shield on you should not notice it too much.



    We had some spare tires in the workshop so fitted them to the wheels (new ones will be put on before it hits the road) this was done just to make sure everything fitted but the wheels did not fill the arch on the rear and was too close to the arch supports on the front. I had looked at new wheels with different offsets but after talking to a few people on the Westfield owners club they just suggested using spacers! So with 20mm on the rear and 10mm on the front the car now looks something like this:



    She is comming along well stared to cut the dash today as well! making it with ply wood to get everything right before using my carbon one. not easy trying to get everything to fit but should look good once finished

    Awesome, I'd love to build a kit car from scratch one day, there must be a huge sense of accomplishment at the end when you drive it for the first time.

    Been spanking the eBay account this last week! Front headlights and rears have turned up! Really pleased by the way they are looking on the back would have licked LED ones but they worked out quite expensive, I can however put led bulbs in at a later date if I wish. Have also fitted the front lights and it now reminds me of “Brum” whenever I look at it lol



    Also made a plate to go round the exhaust exit, this looks a lot tidier than before



    Have started on the dash now the dials have come from a classic mini cooper. Cut a piece of ply to the size of the dash and I’m using this to just size everything up and any mistakes will be hidden when the carbon dash fits over top. There will be about 5 switches under the clocks for lights, heater etc.. I have a switch the mount on the side of the stirring wheel for indicators, dip and horn but going to have to put some sort of larger tubing round the stirring column to support it!



    Next is continue with the dash and fix the seats in. Decided not to use seat runners as it will raise the seat to much so going to mount it direct to the floor. The car is being built for me but if anyone else wants to drive it and is a lot smaller than me then they will just have to use a pillow

    Been doing lots of odd jobs at the moment as im waiting for parts! All the suspension and tracking has been done the best we can but will have to be laser tracked when on the road.

    Finished all the pluming for the engine now with Samco hoses and we have had the engine turning over to get the oil round

    Have wired up the ignition and all the dash switches so all the lights are working and now just waiting for the auto electrician to come round and sort out the wiring for the engine and she should be up and running he should be coming Saturday and I really can’t wait lol

    Been busy over the last few weeks sorting out odd jobs! Fitted the spare wheel carrer, was not sure if i wanted it on there but pleased now it is as it makes the back end look a lot better.



    Fitting the windscreen was a bit of a pain as it measures different on the driver’s side to the passenger side but we managed to get it on their right but are now going to have to adjust the wipers as the screen sits more upright than we thought.



    The air filters also turned up, went for the mesh filters as they take up less room and the bonnet fits on now without having the cut holes.



    Found this mesh at a car show a few weeks ago, only cost a few quid and thinks it looks cool not sure if it’s going to restrict the air flow to much so it might have to be replaced with a more standard wire mesh at a later date!



    Have now put carpet in the interior now! Does look a lot better, leaving the floors though as i have ordered some rubber matting for it. This will be better for when i get court in a downpour lol



    The last few days I have striped all the shiny peaces off the car and they have all been painted black as i don’t want any silver or chrome bits on the car. Exhaust heat shield, windscreen and pillars, wheels and roll bar have all been done. This is just one of the wheels and im well pleased with the outcome.



    Also the other top news is that the engine was wired up yesterday and now starts it took them a few attempts to get all the wiring correct but when they had it started almost instantly lol she sounds awesome, exhaust is a lot quieter than i thought it would be but the carbs and noise as hell lol
    Just got to wait for the new tires to turn up and will be able to set her down on the floor and have a little play lol

    Role bar fitted this was originally off a tiger kit car and was about an inch short but it only cost a fiver off eBay so gave it a bit of hammer and flattened the plates and now fits lovely



    Windscreen been painted and looks good and put it on the bulkhead to see how the wipers lined up but they had to be adjusted. The angle of the wipers are still a bit sharp but will work.



    Also fitted the seats and now getting the dash in but will take some photos over the weekend.

    Looks like the engine has to come out as the clutch release bearing has to be extended cant engage the clutch before the arm touches the clutch plate.
    Bit of a pain as was hoping to get the car fully running on the weekend.

    Sorry for lack of updates! Been a mad couple of weeks.
    Engine had to come out and a new extended thrust bearing had to be put in as the arm would touch the clutch housing before engaging.



    After installing the new bearing and refitting the engine we found out that the bearing was too big

    After a few more phone calls to Westfield we found out the flywheel was the problem!!!!!!
    Mine is a older ZEI flywheel!



    Have now managed to get hold of a new flywheel from a 1.8 zetec as in the Mk5 Escort.

    When this turns up in the next few days then the it should all work together with the new exstended bearing as well!

    Apart from that i have been working on the dash slowly:



    That was an early photo taken a few weeks ago and its now looking a little different with a few switches and lights now installed.

    Another problem i have is that the speedo cable is coming out from the side of the gearbox and under the drives mat and then up around and over the stirring column.
    This however ends up coming up behind the speedo at a right angle and we cannot bent it round because of the heater matrix! I have found a right angle drive but that’s £75+ vat im not sure i want to spend that so i could just be using a satnav for a speedo for a while.

    Have managed to get a 1800 flywheel now and it is a fair bit lighter

    My ZEI specification flywheel.



    New 1800 Flywheel.




    The problem now is that the clutch cover does not line up not sure if have a slightly different one due to my flywheel being different!



    Have found an 1800 clutch cover now and should be arriving in a few days and I will be using the original clutch plate as it has never been used!

    New clutch cover arived a few days ago but it turns out it was the wrong size

    Had to order new clutch kit in the end and its now turned up!



    Engine back in tomorrow and get it on its wheels and running on Sunday so will update with new pictures lol

    Only just seen this thread. Clutch situation sounds like a bit of a ****. Minor hiccup though, nice work so far!

    Well finally sorted the clutch and everything is back together and now sat down on its wheels



    Also been sorting the dash out!



    The only thing not working is the Speedo, still looking for an angle drive that will fit! There is one on eBay and its only £35 but I’m not 100% it will fit! It does say mini in the advert and my Speedo is out of a mini and matches the ford Speedo cable!

    Me too, love these things.

    And you've done a bloody good job with it mate, sounded like you went through some tough times but got there in the end, well done mate.

    Wish I had the space to take on a project like this
